(1) Indoor Applications: For applications such as home appliances, furniture, and interior decoration, a leafing aluminum powder system can be selected. It features relatively lower surface hardness and poorer resistance to oxidative blackening. Leafing aluminum powder can migrate to the coating surface to form a highly reflective silver film, achieving mirror silver or electroplated effects. However, because the aluminum powder is exposed on the surface, its weather resistance is poor and it is unsuitable for outdoor applications.
(2) Outdoor Applications: For applications such as architectural aluminum profiles, outdoor equipment, and automotive wheels, non-leafing aluminum powder combined with a highly weather-resistant resin system must be selected. Because the non-leafing aluminum powder is encapsulated by the resin, it provides better weather resistance, wear resistance, and chemical resistance.

(3) New Pre-Coated Aluminum Powder (Technological Upgrade): In recent years, non-leafing aluminum powder products with dual coating treatments using silica and resin have emerged. Common causes include an excessively broad powder particle size distribution, too much ultrafine powder (<10 μm) or coarse powder (>40 μm), excessively high spraying voltage causing aluminum powder to “rebound,” an improper ratio of reclaimed powder to fresh powder, and separation of aluminum powder from the base powder during the bonding process.
Solutions:
(1) Control the powder particle size distribution. A D50 of 25–35 μm is recommended.
(2) Use a lower electrostatic voltage (50–70 kV) and atomizing air pressure during spraying to reduce aluminum powder rebound.
(3) The recommended addition ratio of reclaimed powder should not exceed 30%, and the reclaimed powder should be sieved again.
(4) Check the bonding process parameters, including temperature, rotational speed, and time, to ensure that the aluminum powder is firmly attached.
- Dark or Grayish Color
Causes: Aluminum powder is excessively encapsulated by the resin, or the aluminum powder becomes oxidized or fragmented. Excessively high bonding temperatures, excessively long bonding times, or excessive shear from the extruder screw can damage the flake structure of the aluminum powder, causing it to lose its mirror reflection effect.
Solutions:
Strictly control the bonding temperature, typically at 40–50°C, and the rotational speed to prevent aluminum powder from breaking or becoming excessively embedded in the resin.
Add aluminum powder orientation agents, such as polymer wax or polyamide wax slurry, to the formulation to promote the orderly migration of aluminum powder during coating curing.
Select high-quality aluminum powder treated with a silica coating to improve oxidation resistance.
- Cratering and Pinholes
Causes: Lubricants or processing additives adsorbed on the surface of the aluminum powder may be incompatible with the powder coating system and precipitate during curing, causing craters due to low surface tension. Alternatively, residual oil or moisture from pretreatment may volatilize during curing and form pinholes.
Solutions:
Select aluminum powder grades with good compatibility with the resin system, or pre-encapsulate the aluminum powder through the bonding process to reduce the risk of contamination.
Thoroughly clean the workpiece surface before spraying to ensure that no oil or moisture remains.
Add an appropriate amount of benzoin as a degassing agent to the formulation.
- Batch-to-Batch Color Differences and Unstable Effects
Causes: The bonding process is the primary variable. Inadequate control of bonding temperature, mixing speed, and time can cause fluctuations in the degree of bonding, namely the aluminum powder adhesion rate, which directly results in inconsistent metallic effects.

Strictly implement standardized operating procedures for the bonding process, and monitor and record temperature, time, and rotational speed in real time.
