Main causes:

The structural characteristics of epoxy resin itself result in poor weather resistance, making it prone to yellowing and chalking outdoors; excessive curing temperatures (above 220°C) cause thermal degradation of the epoxy resin, breaking molecular chains and generating colored groups; free moisture contained in powder that has absorbed moisture can trigger resin decomposition reactions during high-temperature curing.

Solutions:

Strictly control the curing temperature within 180–200°C to avoid thermal degradation caused by excessive temperatures; powder should be stored in a dry environment (humidity below 60%, temperature 15–25°C), and moisture-affected or agglomerated powder should be discarded; for applications requiring improved yellowing resistance, additives such as ammonium polyphosphate can be added to the formulation. Oil contamination on the substrate surface or in localized areas of the coating reduces the surface tension in those areas, causing the coating to flow toward areas with higher surface tension and form depressions. Oil in compressed air can also cause cratering.

Solutions:

Strengthen workpiece pretreatment to ensure that no oil contamination remains on the surface; check compressed air quality and regularly drain condensed water from water and oil removal equipment; adjust the curing rate by adding accelerators to accelerate the initial reaction of the coating, allowing the coating to quickly form a stable surface structure and suppress surface tension imbalance.

  1. Reduced Adhesion and Cathodic Disbondment

Problem:

The bonding strength between the coating and substrate is insufficient, resulting in disbondment under humid conditions or cathodic protection. This is an important failure mode that requires attention in pipeline corrosion protection applications.

Reduce coating porosity through both formulation and process optimization, with reducing volatile content being a key measure; strictly control the pretreatment process, with the abrasive blasting grade reaching at least Sa 2.5. ensuring that the surface is free of oil contamination and rust; after curing, allow the coating to cool slowly and naturally to avoid coating stress caused by rapid cooling, which may lead to reduced adhesion.

  1. Insufficient Heat Resistance of the Coating

Problem: When used in high-temperature environments, the coating is prone to discoloration, affecting its appearance and performance.

Main cause: The heat resistance of epoxy resin systems is inherently limited, and discoloration can easily occur during baking and curing or under high-temperature service conditions.

Solution: For applications with higher heat resistance requirements, a phenolic epoxy resin system can be considered for modification, as its heat resistance and oxidation resistance are superior to those of conventional bisphenol A epoxy systems.
